ummmm,
I wouldnt suggest doing this but, my friend made Gourry's armor out of a cardboard box (actually it took about 3 boxes) and at first I didnt think it would work, but somehow it did, and it came out looking great. However I'm unclear on how he did it, so it would be wrong of me to give directions, however, depending on the armor you want, this place may be able to help.

and as expensive as it may be, you may could go with leather, thats what I used to make my parn costume

Armors like the Stormtrooper uses ABS Plastic. Some people who do Boba/Jango uses Sintra for the making of their armor parts.

The Gundam here uses lots of Cardboards & vancard/poster sheets or boards.

For lightweight but strong armor, I'm with Sintra all the way. I used to make fiberglass armor, but fiberglass is very heavy. After suffering through the backstrain at a few cons, I'm now a devot Sintra believer. Sintra is also a thermoplastic, meaning you warm it to make it moldable. If you don't get it the way you want it the first time, you just reheat it again. (I use a heat gun.) Sintra's also pretty darn cheap.

I use cardboard + celluclay + fleece + stretch vinyl. It works great! If you manage to get your hands on the metallic vinyl (I have gold and silver, I'm getting some silver chrome kind. I shit you not, it REALLY looks like chrome. It's neat stuff.) Uhm... yeah. Here's a tutorial I wrote up a little while ago on how to do it...

Keep in mind that if your armor is supposed to be flexibile, use giftbox / shoebox cardboard and no fleece padding. You only really need the fleece if you have Celluclay or papermache (or anything similarly lumpy) underneath the vinyl.

Hope this helped!
