hey everyone. Any advice on making this sword?

I still say make it out of insulation foam. Once you carve that stuff and then seal it with spackle or Bondo (Bondo would make it really heavy and it would take a lot of it, just saying) you can paint it and it should be good.
Insulation foam is very easy to carve, but it's also easy to nick. Be sure to wear a mask while sanding it, and maybe invest in a 'mouse' sander. It comes in fairly large pink sheets, though if you get them at Lowes I think they come in blue, and in a variety of thicknesses. You'll probably want to have at least four sheets involved in the making of this, and for the Y shape at the top you'll want to carve a channel between the two middle sheets and put wooden dowels in them so they don't break easily. Also, extending the exposed handle in the center down into the blade most of the way will keep that part of the sword from breaking easily as well.

You're only looking to make the smaller sword? That's much easier.
Chioky on Deviantart (chioky.deviantart.com) has a very good diagram of the tsuba for her sword posted in his gallery. He also has plenty of tutorials on how to make swords, and they're all linked conveniently in the Artist Comments of his Tiburon (http://chioky.deviantart.com/art/Bleach-Tiburon-145874290).
For the sheath I would suggest cardboard unless you also have the time to make one out of wood.
