This is lionboard, a thick polyurethane foam that comes in sheets. It's used in Japan by lots of mecha cosplayers. Last time I was in Tokyo, I picked up a few sheets to experiment with. It's so easy to work with, I really hope to see more of it used in the west. It comes in all sorts of thicknesses, and is inexpensive. I used one sheet for the boots, and it cost about $6. Now I want more foam. MUCH, MUCH MORE.
1. Using a heat gun, I formed the armor around my steel toed Docs.
2. Completed shapes need trimming
3. Glued with hot glue, with elastic underneath to go over my boot. Spray painted. The left one is "aged" with black acrylic paint.

I love that your foot'tips' look so smooth and perfect! (I couldn't get that effect with mine T_T° or maybe I was just too dumb *lol*)
VERY nice! I'm looking forward to see your finished costume even more, now ^.~
