Calibretto Armour

So im attempting to do this guy from Battle Chasers:
here and here

Im trying to find the simplest way to make his oversized upper armour, considering it basically consists of 2 medium and 1 large spheres joined together my plan is to inflate and paper machier 3 beachballs. Before i get stuck in though, does anyone have any other ideas? Perhaps a simpler solution iv totally missed?

Pokeball costume - 90% done. Shiny Whimsicott backpack to do

Calibretto (Battle Chasers) - 25% done. Most materials gathered, stuck on torso armour though... -_-

Bonaparte (DTP) - 13% done. Some materials gathered. Planning.

You could try big styrofoam balls or using expanding foam. Foam is very light and good for large pieces like that.

Ever tried designing it digitally and printing it out through Pepakura?

It really takes out most of the guess work. But the major drawback is the time it takes to put everything together.

Good idea, can you get hollow styrofoam balls? How big can these balls be?

Iv heard of pepakura but iv never used it and i have no idea where to start with converting an image into pepakura...
