Needle pricks and hot glue I usually brush off.
Making it rarely causes me pain. My mom has drilled in tips of how to be safe since I was little into my brain.
It's the heels.
Sometimes I pick stupid heels to wear for a full day, at a con where there will be a lot of walking.
Why do I even bother to keep track of these things? they are constantly changing

I managed to stab the blunt end of a needle into the palm of my hand while embroidering on some thick-ish fabric. I'm sure this is mostly testament to my lack of skill, but hoooboy did that hurt way more than stabbing a finger with the sharp end.

The high-temp glue gun and I have tangoed before, I have a burn on my leg from dropping something that I was gluing back in elementary school. So that one, I can deal with (the only "pain" I tend to get there is just handling something freshly glued, but is thin, so the heat transfers out quickly, very little actual glue on the hands anymore).

Pins/needles/etc., also not too bad.

Heels... well... now I just sort of try to only plan things for flats, though I have a set of low heels (w/rubber soles AND heels, so nice and squishy) that I'll be wearing for Joker in August.

Making my duct tape double was probably the most unexpectedly terrible thing I've encountered. If I wanted to be able to breath in the final product, I had to keep my diaphragm expanded... for about two hours.

As much as I do hate when I burn myself or step on pins, its the walking around in heels for a whole day that hurts the most xD I recently went to Anime North which takes forever to walk around at cause its frickin huuuge. My poor little pinky toes still have blisters hehehe

I know what you mean about the foot pain. When I cosplayed as Erza Scarlet, The calf-height boots I wore didn't allow much room for comfortable socks, so I just had my feet with tights on throughout the day. The inner edges of the shoe just dug in to my toes the whole day, but it didn't really hit me until I took the boots off at the end of the day, ouch!

For me, it’s the shoes I wore as part of my Haruhi Suzumiya costume. They’re just an average pair of Harutas high school students here in Japan typically wear with their uniforms. I bought them for ¥4500. The problem is that I have high insteps, which Japanese people tend to not have. As a result, the shoes are not very comfortable on my metatarsals.

For my Koishi Komeiji costume, I bought a pair of boots with laces. That way, I can just relace them for comfort.

I always wears the wrong cosplay for the weather. From memory I caught a cold from wearing an Envy (FMA) cosplay during winter, I also wore a Prussia (Hetalia) cosplay during summer.

Other than that my injuries have been pretty limited.

Most of my injuries either involve needle/pin pricks or just finger pain from sewing too long/sewing through thick fabric, or dealing with pain in my legs/back from walking all day at a con. Although I do remember one time when I had a blister underneath my big toe nail from walking way too much.

Stuff doesn't really happen to me while I'm making the costumes, but there's always some kind of pain involved when I'm wearing them. Like the one time at Otakon when my shoes actually were so painful my feet wound up bleeding. I couldn't walk properly for days. And it was weird, it's not like the shoes were new and not broken in. I had to wear them at school a bunch of times, whenever we had some religious holiday and had to be in white dresses. They had never hurt before. Then suddenly I'm stuck walking the streets of Baltimore, barefoot and bleeding. That was not fun. But every time someone asked for a photo, I put those damned shoes back on. Because I'm crazy. And what's cosplay without the pain?

Just made a duct tape dummy for my quadsuit that I'm working on. It was hot, sweaty, and very awkward when my friend help my underwear clad self out of my silvery casing.

Hot glue of course >A<! I also got my finger smashed in a car door a couple months ago (FYI Not my fault.) But I have been pinning a lot of stuff, and from the door slam, it has been very painful. I am not even getting pricked. It's just pulling the needles in and out in general ;;

I've had the standards, pin pricks, glue burns... I'm experiencing a new and kind of excruciating one now, though. I have bruised tailbone right now makin every single movement horrendous, but I've still got a costume to finish and a fresh one to make, not to mention actually go around wearing that first costume at a con. Peopleare going to be told up front that there won't be any creative poses.

Ah, if worse comes to worst I may not even be able to go which sucks since I'm going for free... Blargh... We'll see I suppose...
