I saw one guy at Ushicon 2 last year wearing one made from paper mache', looked pretty cool, you could use that...or go all out and use fiberglass or something

NEGATIVE on the plaster idea. Im guessing you would be holding the mask on a long stick and have a cloak draped around it, right? Well, one false move and the whole plaster mask would go KA-THUD on the floor breaking into 7 or 8 pieces.

Fibreglass would be very heavy.

You could try plaster bandage - you buy it in rolls, it's the same stuff casts are made from. It won't shatter if dropped the way a pure plaster or polymer clay mask might.

And of course there is our good old friend papier mache.

Hojo, the No-Face from Ushicon 2 made his mask from plaster strips. It's not the best material ever, as it tends to crumble when sanding along with a vew other problems, but he needed the mask in a rush.

You can buy jumbo sized balloons and use paper maché over that. If you are worried about durablity (Though maché alone should be fine) You can aply a layer or 2 of fibercglass to the INSIDE of the mask. If it is on the inside, you will not need to sand it as much, as sanding fiberglass to perfect smoothness is nigh impossible.

Yeah, acutally plaster cloth is UNsandable, I learned this the hard way XD. Can't sand fabric, d'oh.

Like KusanIvy sig says: Paper mache is your friend! To make it strong use a heavy grocery-bag weight paper until it's thick, and go to thinner papers on the outside to make it smooth and sandable.

Or, use the pulp. Celluclay comes highly reccomended by me!

Well, sounds like you already have tons of good ideas... but here's what I did, just in case you find it helpful. ^^
First I used some wire mesh for a base, being sure to fold in all sharp edges. (sharp wire stab in the face=bad). Then I used Ridgid Wrap, the plaster coated gauze stuff, to cover the outside bit. Then, on top of that, I smoothed on a layer of Paperclay, which can be sanded pretty nicely. Then paint. I used lenses from a pair of sunglasses for the eyes. Also I applied some felt on the inside, so it wouldn't hurt my face. I attached a small wool hat to the top, so it would stay on. All in all, it wasn't heavy, and it was pretty sturdy, even when I dropped it. A couple of times. ^^;;;
Hope that helps... if I didn't make any sense, or if you have questions, feel free to PM me.
