I took a look through your gallery. I have to say, I'm highly impressed by your mad cardboard skills. Of course, you get that from alot of people. XD

I need to keep you in mind for when I plan cosplay that need weapons. Viva la search posts feature! XD

I'm making them out of Model Magic, and when I glue them on, would I have to put bondo on them as well as the helmet?

I'm armed to the teeth with cardboard, posterboard, dowel rods and hot glue. Do you have a thread up on how to make those kunai/shuriken? I've been lookin around and haven't found it lol. Looking to get into cardboard prop making also You're my hero lol (LOVE that skeletal sword you made. Amazing <3)

::EDIT:: And I know you look just like silent bob, but has anyone ever told you that you're a spittin' image of Jamie Gold when you shave?

MASSIVE THREAD BUMP ALERT
I love the tutorial but I have some questions. I'm doing a Daft Punk costume (for halloween) and I already have an idea of how to do the gloves, but the helmet is puzzling me to the max.

I'm gonna make a helmet like the one on the right without the expensive LEDs of course. First question: If I was to cut it out like that how would I retain the support from the structural bars?

Second: Would that be too difficult and time consuming altogether that I should just paint on the visor and drill holes for sight?

There's also a respirator looking thing on the back of the costume but I've got that down pat.

My helmet is finished and painted, but I feel like an idiot because it's a tad too small, and hard to get on. I don't think there's any way to fix it, is there?

If I'm not mistaken the structure in step 1 is only vital when your helmet is still being produced. Leave the cap and try shaving out the (+) structure

I'm about the same here. However, you just need practice and patients for this to work. Look on the bright side, at least the cardboard is cheap. Lots of that stuff around if you look.

The hard part for me is those pieces that go in on the dome. The parts you are suppose to cut as curves that fill in the cross sections. Yeah I have yet to get those perfect and my dome looks pretty "Lop Sided". I just need to give it a few more tries to get it right. I'll post more on my progress and see if anyone here can give me a hand.
